Aluminum Production Process: From Bauxite to Metal


Known for its lightness, strength and durability, aluminium is one of the most versatile metals in the world. Used in sectors such as construction, automotive, technology and aerospace, its production involves a complex and carefully orchestrated process that turns a common mineral into an indispensable material. In this note, we will explore the fundamental stages of the aluminium production process, highlighting its importance for the economy and sustainability.


1. Extraction of Bauxite

The aluminum production process begins with the extraction of bauxite, the main mineral from which this metal is obtained. Bauxite is found in surface deposits and is extracted through open-pit mining. This mineral contains aluminum oxide (alumina) mixed with other compounds such as iron and silica. Once extracted, bauxite is transported to processing plants for refining.


2. Alumina Refining

At this stage, bauxite undergoes the Bayer process, designed to separate the aluminium oxide from the rest of the components. The ore is crushed and mixed with a sodium hydroxide solution at high temperatures and pressure, which dissolves the alumina and leaves behind insoluble impurities, known as “red mud.”


The alumina-rich solution is cooled and precipitated in the form of crystals, which are then calcined at temperatures above 1,000 °C to obtain pure alumina powder. This material will be the basis for the next stage of production.


3. Electrolysis (Hall-Héroult process)

The transformation of alumina into metallic aluminium is carried out by electrolysis in the Hall-Héroult process. The alumina is dissolved in molten cryolite inside electrolytic cells at a temperature of approximately 950 °C.


An electric current is passed through the mixture, separating the oxygen from the aluminium. The liquid aluminium collects at the bottom of the cells, where it is periodically drawn off. This method requires a large amount of electrical energy, which has led the industry to look to renewable energy sources to reduce its environmental impact.


4. Molding and Solidification

Liquid aluminium extracted from the electrolysis cells is poured into moulds to solidify into different shapes, such as ingots, billets, plates or cylinders. These basic shapes are designed to facilitate transport and further processing according to specific customer needs.


5. Processing and Rolling

Solidified aluminum is subjected to hot or cold rolling processes to produce sheets, plates, bars, profiles or wires. Depending on the final application, aluminum may receive additional treatments, such as anodizing or coatings, to improve its corrosion resistance and appearance.


6. Inspection and Quality Control

Before being sent to market, aluminium undergoes rigorous quality controls. Its physical, chemical and mechanical properties are checked to ensure it meets the required standards. This stage ensures that the material is suitable for critical applications, such as aircraft structures or automotive components.


7. Distribution and Final Use

Processed aluminium is distributed to various industries, where it is turned into finished products such as car bodies, packaging, aircraft, household appliances and much more. Its infinite recyclability makes it a key material for the circular economy, reducing costs and environmental impact.

Aluminium production, although energy intensive, has made significant progress towards more sustainable practices. The use of renewable energy in electrolysis, reduced emissions in refining and recycling of aluminium have made this material a greener option for various industrial applications.
